I am having problems fitting the two halves of the fiberglass cowling together.

It looks like the parts were removed from the mold before the resin was completely cured.

The flange where the two parts mate will not fit flush. Also the flange where the sheet metal has to over lap has a curve in it so the metal will not fit flush.

Has anyone else ran into this problem. It appears the only solution is to cut the flange off and re-glass a new one.

You might be able to bend it back in shape using a hot air gun. I have some success with minor reshaping fibreglass using heat.

Ross, I had a very simular situation working with my cowl (piper style from acs)  where the angle of the flange didn't match the angle the sheet metal needed to make a nice fit. 

I made little saw cuts across the flange so that it would easily flex back to fit my sheet metal (you might have to sand some thickness away from flange).   Then I cut narrow strips of fiberglass cloth the same width as the flange to place between my flange and mating surface.  Wax the mating flange you don't want the new glass to stick to, apply fiberglass mix/cloth to the flange and cleco everything together.  After the glass sets up seperate halves and add additional cloth to the backside of the flange (3 or 4 thicknesses) to add strength back to the connection.
