Hi,

Sorry that it took a while to get back to you but I am not a fan of email and
such.

I laid out, then cut and drilled all the spar holes while the sheet metal was in
the flat condition. I then transferred the rivet holes to the extruded spar
caps.

Then before I started riveting I embossed the flange holes. I made steel
embossing dies and did this operation in a five ton arbor press. This allowed
for uniform pressure and less distortion while embossing the spar holes. The
dies were also designed to bottom out which further aided in keeping the metal
flat.

After that I riveted it all together and surprisingly it came out distortion
free..

Did you lightening flange holes before or after riveting?
