when replacing worn fairleads is it OK to make the exact fairleads the plans call for, but only at the opposite edge of the worn portion, where the cable rubs, cut a slot so it can just slide over the cable so you don't have to remove or cut the feral off one end of your cable

I believe you have a 601, but if the control runs are similar to the 750 STOL, there are several fairleads with several different configurations. I think, however, if you're talking about slotting a fairlead that is used in lieu of a pulley (where the cable makes a small angular change of direction), then slotting the fairlead works well. Here's an example in the 750 ... I slotted and installed the fairlead after the elevator cable was already installed. I riveted it in place since they wear so little and it is so easy to drill out rivets, but others have used bolts instead:
This was approved by Caleb, the engineer at Zenith a few years ago.
Hope this helps,

Don't know for sure if it is "Ok" but my new ones have slots. :-)
If your airplane is "Experimental Amateur Built," then yes, it is OK for you to make or place fairleads in a way to you feel is better suited for your situation. I would be sure that the intent of the original design is maintained. There are a few places on my 601 where I shaped the fairlead in a way I thought made more sense in case I had to remove and replace one without having to remove the entire cable.
